First PV Diesel Hybrid System in the Megawatts Goes into Operation
The first PV diesel project in the megawatts was commissioned in Thabazimbi in November 2012 and, as a future development engineer, I was granted the opportunity of being present for the commissioning of this flagship project.
Rising diesel prices naturally result in high costs for everyone. However, this is especially true for industrial large-scale consumers in off-grid regions. Industrial companies in sunny regions can counter this trend with solar energy by integrating a PV system into a diesel system. The SMA Fuel Save Controller offers a solution for industrial plant operators to minimize fuel consumption while significantly reducing CO2 emissions. SMA completed its first project combining diesel generators and PV systems at a chrome ore mine in South Africa.
The project: a chrome mine in South Africa
Thabazimbi, Limpopo, South Africa, November 17, 2012, 2 p.m. – nothing as far as the eye can see, except for grass and bushes. The area is virtually unpopulated. The only thing disturbing the idyllic setting is a loud, rattling motor sound which can be heard long before anything can be seen. Two 800 kVA diesel generators thunder away, providing electrical power for a young chrome mine. The mine is located in an area too remote to be supplied by a utility grid. Therefore, conveyor belts and mining equipment are powered using diesel generators. The quicker the mine operates, the more expensive it is to run, and the more CO2 emissions it produces.
Solar Saves Diesel
Suddenly – as if at the push of a button – the deep thundering of the generator dwindles to a quiet hum. The power provided by the diesel engine is reduced by almost 90 percent within seconds. In conventional stand-alone diesel grids this happens frequently when a large load is switched off or another diesel generator is connected. But not in this case. Instead, photovoltaic energy has actually been fed into the system with the simple push of a button – controlled by the SMA Fuel Save Controller prototype. It controls the 1 MWp system with 63 SMA Sunny Tripower 17000TLs so that a majority of nominal system power can be covered by PV energy without compromising system stability in the process.
“Luckily, We Were Only Sweating Because of the Heat”
The commissioning of the pilot project went smoothly. Luckily, we were only sweating because of the heat. The only problems that came up were of an organizational nature as the work sequences in Germany and South Africa needed to be coordinated and carried out with various project partners. With regard to the technology, however, everything went according to plan. The SMA Global Support Team provided support in the commissioning of the Sunny Tripowers, and the service employees at our newly founded SMA subsidiary in Centurion, South Africa, provided valuable on-site assistance. Without them, we probably wouldn’t have even been able to find the mine so easily.
Huge Potential for PV Energy Worldwide
There is great potential for the use of PV systems in off-grid diesel systems. In 2011, nearly 50 GW of diesel generated nominal power were sold worldwide, including approximately 40 percent running in industrial stand-alone grids, primarily in grid-remote regions with high levels of solar irradiation. If the price of diesel is above US$1/liter, the integration of a PV system into the stand-alone diesel grid would have already have been amortized after only a few years. A PV diesel hybrid system ensures the stability and even a reduction in the levelized cost of electricity generation.
Valuable Experience for Future Projects
These advantages have convinced the mine operators about the power of PV diesel hybrid systems. Over the next few months the system will provide us with a lot of data which we’ll be able to use for future projects. In this way, we can further optimize the Fuel Save Controller – which will be available in a few months – and adjust it to the needs of ongoing operations.

I’m working on project with the same concept, i’ve joined the project in the middle of the planning phase. i need more technical details or SLD of a previous operating project to get a closer idea and more details of how to install and commission the system. By the way the system is 500kW system with grid+gen sets.
the gen sets synchronizing panels are not compatible as far as i know with the FSC.

as it a remote area, we want to synchronize the plant with DG.
How to select the minimum capacity of DG for synchronization so that we utilize maximum solar power.
also if the load is lower than the solar generation at day time then how i have to design the system to control generation of solar power or to use the excess power?
here we dont want to use the battery for store the excess power.

Hi,
The selected minimum capacity of DG depends on the maximum load. The DG must be able to provide the complete load. The Fuel Save Controller (FSC) increases the PV penetration level up to 60% (without batteries). With batteries the PV penetration level can be higher.
The FSC offers reliable control and monitoring of all PV inverters saving fuel and allowing stable operation of the DG (isolated grid). Excess energy could not use without batteries. If necessary the FSC regulate the PV power to protect the DG.

I was browsing the net and i saw this site and read your solar farm on-grid system but connected to a generator set. As of now there is already an approved proposal for us to supply a 1.5 Megawatt solar energy in an island and we don’t have an experience in a big scale solar setup and design. The first design that we made is off grid. Because there is no electricity in the island, offgrid system comes first in our mind but there will be lots of batteries too. Your on-grid type using a diesel generator synchronized to each other will be a great option. How do you think you can help us? Very helpful article. This is tarek from Bangladesh working in Rahimafrooz Renewable Energy. We are using SMA products regularly. And we are going to do some MiniGrid projects in Bangladesh with SMA products.
A picture shows here inverters are installed under the panel. I just want to get sure…is it ok in a country where rainy season continues for 2 months. I know the inverter got IP65 protection. And which type of installation do you prefer…inverters near to the PV Panels like the picture shows or All equipment in a distant equipment room…and the reason…

As you said our Sunny Tripower has protection class IP65 and is therefore waterproof.
So it’s no problem to install the devices outside. Just make sure they’re installed under the panels to give shade. Otherwise they heat up to much and can’t perform as they should do.

Can you please clarify. The PV + DG hybrid solution basically works like an On-Grid System but with DG and reduce the fuel cost by sharing the load?
Also can you please clarify if batteries are required for such systems to work or the system can work without batteries?
Dear Mr. Gulzar,
thank you for your interest in our hybrid solutions.
In a SMA Sunny Island system the Sunny Island inverters are usually the superior grid manager and supply voltage and frequency. Therefore the application of batteries is required. The approach of the SMA Fuel Save Solution for Industrial Hybrid Energy Systems is different. Here, the genset control system remains the superior system supplying voltage and frequency. In such systems we are often talking about several Megwatts of power supply. Thus, the preferred approach here is to have genset power constantly running and offsetting a significant amount of fossil energy with PV energy and optional battery storage.
This means you are right, the PV system connects to an existing grid. However, PV inverters in such application are required to come with a robust design for harsh environments, a high tolerance for wide voltage and frequency ranges and integrated management functions for weak grids. After surpassing a certain PV penetration (approx. 20%) additional control is required in order to guarantee a stable and reliable system operation. Obviously, in remote locations a reliable power supply is of highest priority. The SMA Fuel Save Controller allows a PV penetration of up to 60%. It stands for an intelligent and fast interface between load, genset and PV inverters and comes with several operation modes for maximum compatibility and system stability. For further increase of the system efficiency and if the operator wants to use PV energy also during night, an optional storage system can be integrated seamlessly into the SMA Fuel Save Solution. Battery storage power can compensate fluctuactions in load and irradiation, providing spinning reserve and facilitating optimized genset operation. In addition to that it can be used for power smoothing.

I am currently in Jakarta with an EPC company. Our client are mainly from Indonesia, Australia and Canada base with project in Indonesia, Australia, Korea, Philippines and Africa. Currently we have one Copper and Gold Project in DRC.
We want to compare power generation by diesel GenSets vs a solar PV/GenSet Hybrid solution on heavy duty applications with requirements above 1 MW ( up to 10MW ). Typical application evaluated are open pitch mines, in remote locations. Mostly off-grid applications.
Would it be possible to have more technical information as well as any other informations (OPEX, CAPEX,FIT etc..) that may be relevant to such a project

In Kingdom of Saudi Arabia, Energy Glow has been providing solar energy solutions for domestic, commercial & industrial applications since last 3 years. We usually receive many inquires for such hybrid systems where fuel transportation is not easy, or extension of grid is night mare due to bumpy terrain structure.
If we can really skip battery bank from Solar + Diesel Hybrid system then we have very good market for such clients (25KW-5MW). Please forward me more details about the solar & diesel hybrid system. Is there any limit or we can extend the system in MWs i.e. 2-5MW?

One of the key challanges in integrating large amounts of PV into a diesel island grids is to make sure that you don’t let more PV into the system than your current load. So you need to find a way of throttling down the PV output power. If your loads varies fast, you also need to do this really fast. Another key issue lies in the reactive power management which is supported by SMA inverters and the SMA Fuel Save Controller.
The SMA Fuel Save Controller is a PV-plant controller which analyzes the load of the grid and the loading of the GenSets and the PV-plant. According to its internal logic, it computes the optimum amount of PV to be fed into the island grid by still meeting stability criteria like reverse power protection and base loading of the GenSets.
In order to easily fit into the SMA Fuel Save Concept, the Generator Controls should support communication over Modbus/TCP. If that is not possible, because the Generators are very old-fashioned or they are not equipped with Generator Controls or they run on manual mode, we provide a simple solution by gathering the required measurements using an additional Data Acquisition Module.
At the moment, we are offering a load optimization logic of the SMA Fuel Save Controller in order to not throw away accessibly PV power. In further applications, storages will also be implemented.

We have known of several Wind+Diesel projects, what according to you are the specific challenges that are different about integrating Solar+Diesel systems, apart from the obvious differences in energy profile thought the day.
What is inside the SMA Fuel Save Controller and does it work with any Generator in the field or does it need some engineering effort to coordinate controls.
Is there some kind of storage or you let the excess PV power bleed out to control reverse flow into generator?

This kind of solution you described here, in your great project looks very similar to our needs here.

Thing is now our businesses are expanding, domestic and oversea maket. A lot inquiries from factory owners without grid or with bad grid. Your hybrid solutions are perfect reach these requirements. But before we give these clients, first we should give them a efficiency analysis between PV+BATTERY+GENERATOR and GENERATOR ONLY.
On hand, we have a inqury from a factory owener in Yemen. The owner will visit us early next month. We know SMA has this kind hybrid solution, so I study on your webstite hope can get some help.

2. client want solar system working only during daytime
3. he only has one generator, 400-500KVA I guess, not utility grid.
